Hi Rob,
agree it was worn on the cap but was it not worn as an embelishment rather than a cap badge in its true sense?

Chaps.

How far back in time do we go for this and are boss badges included?

The bugle horn on some rifles bosses are small, as is the 12th London (Rangers) boss badge.

However, I'll put up this little rascal as a contender for smallest:

Somerset LI 1VB boss badge.jpg

Somerset Light Infantry, 1st VB, white metal badge on a green boss, at the widest parts of the badge, (not the boss) both E/W and N/S are no more than 14 mms.

I suspect that someone will now enlighten me and tell me it's a collar badge......but, I've checked Colin Churchill's tome and it's not mentioned as such.

As this is relatively tongue in cheek, here's my contender for largest cap badge. Excuse the photo but you can get the gist, and it's the best I can do holding up a postcard in front of my mac...

The Two pipers far Right and far left, in the 4th Durham RGA (V) (Hartlepool) Band have Glengarry caps with Durham RGA helmet plates in place. 10cm.
However I have a Fusilier Brigade Busby badge which is 14cm.

How about the smaller Royal Dragoon Guards badge worn by Sgts to WO, for the smallest?

13th/18th Hussars is 17mm wide and 29mm high and has a smaller surface area than the cap badges suggested so far.
